The problem
The buyer sent complete engineering drawings, with parts that fit together by mortise and tenon and every routed plywood edge on show. A 6 mm cutter cannot cut a square inside corner: it leaves a 3 mm radius, and a square-edged tenon will not seat against it. In this design, dogbone reliefs would have left visible cut-outs at the exposed joints.
What we did
Before cutting the profile, we routed a 3 mm roundover along the edges of each tenon. The tenon's corners then match the radius the cutter leaves in the mortise, so no corner needs to be over-cut.
The result
The tenons seat fully and the joints close flush, with no dogbone gaps. The sample was delivered to Australia.
